1. It was never the lens — it was the coolant path. A ZnSe focusing lens absorbs a fraction of a percent of a multi-kilowatt beam; that heat must leave through the mount. Scaled gas nozzles, clogged cooling channels, or a lens seated on debris raise the core temperature until thermal lensing walks your focus into the workpiece. Fix: treat the lens seat as a precision surface and verify coolant flow at every head rebuild.
2. Spatter reached the optic. Every piercing cycle throws molten metal upward. Without a protective debris window — or with a spent one left in place — spatter craters become absorption sites, absorption becomes heat, and heat becomes a cracked lens mid-shift. Fix: cheap sacrificial windows on a fixed replacement schedule, not "when it looks bad."

3. Cleaning did more damage than cutting. ZnSe is Knoop 120 — softer than the dust being wiped across it. Dry rags grind sleeks into the coating that grow into damage sites at power. Fix: air blow first, then drag-wipe with reagent-grade solvent and fresh lens tissue, one pass per tissue. Train it; laminate it; audit it.
4. Wrong material for the environment. In a dusty, high-spatter shop, GaAs outlives ZnSe several times over thanks to hardness and thermal-shock tolerance — at the cost of slightly higher absorption and no visible aiming beam. 5. Bargain optics with bargain absorption. Two lenses can share a drawing and differ 3× in bulk absorption. At 4 kW the difference is invisible for a week and then a focal shift your process engineer chases for a month. Fix: buy lenses with published absorption class and lot certs — and hold the vendor to them.
